Ok, so what I can understand is that you are using a 4gb SD card? Right? But anything that is over 2gb is a SDHC card, which is not at all compatible with the Standard SD card slots. There are no 4gb SD cards that are of the old standard. They are all SDHC which only very new devices support.
The errors come as a result of the gecko card not being able to handle these SDHC cards. You're gonna have to use 2gb SD cards to have the Wiikey program split the image into multiple images for the 2gb card.
